The parts that carry and guide the belt on a belt conveyor are called idlers (or rollers). A crushing and screening plant contains hundreds or even thousands of idlers. Although each one is cheap, together they make up a significant share of the conveyor maintenance budget, and a single seized idler can cut the belt, cause mistracking and even start a fire.
In this guide we cover in detail the idler types, selecting idlers and idler frames, the risks of seized idlers, inspection methods, replacement tips and spare part selection. For general belt conveyor maintenance, see our belt conveyor guide.
Idler Types
| Type | Function | Note |
|---|---|---|
| Carrying (troughing) idler set | Carries the loaded belt and gives it a trough shape | Usually a 3-roll set, 20°–45° troughing angle |
| Return idler | Carries the empty return belt | Flat or V type; disc types reduce build-up |
| Impact idler | Absorbs impact at the loading point | Body with rubber rings |
| Self-aligning set | Corrects belt mistracking | Pivoting frame |
| Edge guide roller | Stops the belt rubbing on the structure | A last resort only; can wear the belt |
Idler Selection Criteria
- Belt width and troughing angle: Determine roller length and frame type.
- Load and idler spacing: The weight of material carried and the idler spacing determine the idler load class.
- Roller diameter and bearing class: Higher belt speeds require a larger diameter and suitable bearings.
- Sealing: In dusty and humid environments, idlers with labyrinth seals that are lubricated for life should be preferred.
- Shell material: Steel (standard), polyurethane/rubber coated (abrasive or sticky material), HDPE (light, corrosion resistant).
- Standard dimensions: Using the same dimensions across the plant reduces stock variety.
Risks of a Seized Idler
- Belt wear: A roller that does not turn sands down the belt’s bottom cover.
- Cutting from the roller shell: The worn shell turns into a sharp blade and can cut the belt along its length.
- Mistracking: It upsets the friction balance.
- Fire: A roller heated by friction is a serious fire risk, especially on conveyors carrying coal and organic material.
- Energy loss: Increased friction raises the motor load.
Inspection Methods
| Method | Interval | What it finds |
|---|---|---|
| Walk-around (visual and listening) | Daily | Rollers that do not turn or squeal |
| Turning by hand (with the conveyor locked out) | Monthly | Tight or loose rollers |
| Thermal camera | Monthly | Overheating roller bearings |
| Acoustic/ultrasonic scanning | Monthly | Early bearing damage |
| Idler frame check | Every 3 months | Bent or broken frames and fixings |
Replacing Idlers and Idler Frames
- The conveyor is stopped and locked out (never replace idlers on a running belt).
- If necessary, the belt is lifted slightly with a belt lifter.
- The faulty roller is removed from the frame; the shaft slots are checked.
- The new roller is fitted; confirm that the shaft ends seat fully in the slots.
- If the idler frame is bent, the frame is also replaced and aligned square to the belt.
- The conveyor is run and tracking is checked.
Impact Idlers and Impact Beds
At loading points, the impact of large rocks strains both the belt and the idlers. Impact idlers with rubber rings or impact beds absorb the impact, prevent belt sag and, together with the skirt rubber, improve dust sealing. For loading zone design, see our skirt rubber and loading chute guide.
Common Mistakes
- Leaving a seized idler “until the next shutdown”,
- Fitting rollers of a different size (creates a step in the belt surface),
- Not aligning idler frames square to the belt,
- Thinking edge guide rollers are a permanent solution to mistracking,
- Using standard carrying idlers in the loading zone.
Troubleshooting Table
| Symptom | Possible cause | Solution |
|---|---|---|
| Idlers seize quickly | Inadequate sealing, dust and water | Idlers with better sealing |
| Material build-up on return idlers | Inadequate scraper | Improve the scraper, disc return idlers |
| Idlers breaking in the loading zone | Impact | Impact idlers or impact bed |
| Belt mistracking | Skewed frame, seized idler | Alignment and idler replacement |
An Example from the Field
At one plant, the main conveyor belt was cut along its full length. The investigation showed that a return idler that had not turned for months had worn into a sharp edge and cut the belt. The plant made a weekly walk-around and a monthly thermal camera check part of its routine and replaced all return idlers with better-sealed ones.
Pre-Purchase Checklist
- Have the belt width, troughing angle and roller length been determined?
- Are the roller diameter, shaft diameter and shaft end type known?
- Have the idler types (carrying, return, impact) and quantities been determined?
- Are frames needed?
Frequently Asked Questions
How long do idlers last?
It depends on sealing quality, belt speed, load and environmental conditions; well-sealed idlers last much longer in dusty environments.
Are idlers lubricated?
Most modern idlers are lubricated for life and need no further lubrication.
When are polyurethane-coated idlers preferred?
For abrasive or sticky material and in corrosive environments.
How Is Idler Spacing Determined?
The distance between carrying idler sets is determined by belt width, the density and particle size of the material carried, belt tension and idler load capacity. General principles:
- For dense, coarse material, idler spacing is reduced, lowering the load per idler and belt sag.
- In the loading zone, idler spacing is kept very short or an impact bed is used.
- Return idlers carry the unloaded belt and can be placed at wider intervals.
- In zones prone to mistracking and in transition zones near pulleys, the idler arrangement (transition sets) is specially designed.
Idler Construction and Quality Indicators
| Component | Quality indicator |
|---|---|
| Shell tube | Wall thickness, roundness (run-out), surface quality |
| Shaft | Diameter tolerance, straightness, quality of end machining |
| Bearings | Type, clearance class, quality |
| Sealing | Multi-stage labyrinth, contact seal, dust cap |
| Lubrication | Lubricated for life, correct amount of grease |
| Rotating resistance | Low resistance, energy savings |
Although a quality idler may look more expensive at first, it lasts much longer in dusty and humid environments, reducing replacement labour, the risk of belt damage and energy consumption.
Effect of Operating Conditions on Idler Life
| Condition | Effect | Recommendation |
|---|---|---|
| Dusty environment | Seals are strained, bearings fail | Multi-stage labyrinth seals |
| Wash water and humidity | Corrosion and bearing rust | Watertight seals, coated shell |
| Sticky carryback | Build-up on return idlers | Effective scraper, disc or coated return idler |
| Impact at the loading point | Roller and shaft breakage | Impact idlers or impact bed |
| Belt mistracking | Wear at the roller ends | Eliminate the mistracking |
How to Prioritise Idler Replacement
- Urgent: Seized rollers, rollers whose shell has worn sharp, or rollers that are overheating — immediately, because of the risk to the belt and of fire.
- High: Noisy rollers, rollers running with run-out or with clear bearing play — at the next short shutdown.
- Planned: Slightly worn rollers or rollers with worn coatings — at the planned maintenance shutdown.
Maintenance Record Form
| Field | Record |
|---|---|
| Conveyor and location | Idler set number or distance |
| Idler type | Carrying / return / impact |
| Fault | Seized / noisy / overheating / worn |
| Replacement date | And idler type used |
| Thermal measurement | Monthly round results |
OEM or Aftermarket?
Idlers are largely produced in standard dimensions, so aftermarket products from reliable manufacturers are widely used. When choosing, compare roller diameter and length, shaft diameter and shaft end machining (fit to the frame), seal design, bearing quality and shell wall thickness. Mixing rollers of different diameters in the same set creates a step in the belt surface and causes mistracking.
Stock and Supply Planning
- Set a minimum stock for each belt width and idler type according to the consumption rate.
- Keep spare idler frames for critical and long conveyors.
- Standardising idler dimensions across the plant reduces stock variety.
More Questions
What do low rotating resistance idlers offer?
They reduce motor power requirements and energy consumption, especially on long conveyors.
What is a disc return idler for?
The rubber discs reduce build-up of material stuck to the belt on the roller and help the belt return cleaner.
How effective is idler inspection with a thermal camera?
It is very effective at finding overheating bearings before they seize; a monthly round reduces fire risk and unplanned shutdowns.
