A conveyor idler (roller) is a cylindrical part with bearings inside that supports and guides the belt on a belt conveyor. A conveyor may have hundreds of idlers, and even a single seized idler can cut the belt and increase friction and energy consumption. The most common problem when ordering replacement idlers is the wrong size: if the roller length, shaft end or diameter does not match, the idler will not fit the frame.

Roller Length Chart by Belt Width
The values below are common roller lengths according to the DIN 15207 series. For three-roll (troughed) carrying sets, the length of each roller is given; for single-roll flat return sets, the return roller length:

Common conveyor roller diameters are: 63.5 – 76 – 89 – 102 – 108 – 114 – 127 – 133 – 140 – 152 – 159 – 168 – 194 mm. Diameter selection depends on belt width, belt speed and load:

At the same belt speed, a larger diameter roller turns at a lower speed, which extends bearing life and reduces noise. At high belt speeds, small diameter rollers can overheat.

Idler Types
- Carrying (troughed) idlers: Support the loaded belt; usually 3-roll sets, 20–35° troughing angle.
- Return idlers: Support the empty return belt; flat or V-type.
- Impact idlers: Absorb impact at the loading point with rubber rings.
- Disc return idlers: Reduce build-up of sticky material on the return side.
- Self-aligning idlers: Correct belt mistracking.
- Rubber-lagged or polyurethane idlers: Abrasive or corrosive environments.

Choosing the Right Idler: Sealing and Quality
- Labyrinth sealing: In dusty, wet crushing plant environments, the single most important feature for bearing life.
- Tube quality and runout: An idler that does not run true causes vibration and belt wear.
- Bearing quality: Good-quality, lubricated-for-life bearings should be preferred.
- Weld and end cap quality: End caps properly welded to the tube.
A cheap idler with poor sealing can seize quickly and cut the belt; the right basis for comparison is idler life and downtime cost, not unit price.

- Measure the shaft diameter, the across-flats size and the flat length.
- Photograph the shaft end type (spanner flats, drilled, threaded, circlip groove).
- Note any label and bearing number on the idler.
Sending photos of the idler and frame along with the measurements prevents incorrect orders.
Field Example
At one plant, newly purchased carrying idlers do not fit the frame. Investigation shows the tube length is correct but the overall shaft length and spanner flat size differ from the old idlers. The order had simply said “idlers for 1000 mm belt”. When the order is placed again with the shaft end dimensions, the problem is solved. This example shows that belt width alone is not enough information.
